I have a slightly different method, but your method will work just as well. The KEY, is to have a good, sealed, smooth, clean surface, and then press the mask down. Avoiding air bubbles is a bit more tricky. Leo, never used a paint mask before. Would sealing the wood with laquer work? I am assuming...

I've glued lots of HDU together using Gorilla polyurethane glue and haven't had a failure in 20+ years. What's going wrong with the glue? What's your procedure? Chris I'm using Gorilla wood glue. If it were me, I'd use a 1/4" diameter upcut bit and use an inside pocket toolpath with spiral ramping.

Me too! So far I've switched from quarts of beer to liters. I get an extra 1.814 ounces of beer, but it looks the same as a quart.

If I had that issue... I'd first turn it over while clamped to see if the gaps are the same, and in the same place on the bottom. I'd also flip the walnut pieces in both axes to see if they fit better. If the gaps are the same top & bottom, and it did no good to flip the walnut pieces in both axes, ...
