Here is what has worked for me time and again. 18 Degree V-bit at .35 ips (inches per second). Clearance with 1/8" to 3/8" end mill depending which bit will fit around the geometry. When running the simulation your clearance tool does what it is suppose to. You cannot however, use a tapered BN in this process.
If I run the clearance simulation the result is as expected. When you run the "2nd Step Finish" you can see why the BN bit doesn't work.

First thing that I see is that you are using a tapered ballnose bit and that just isn't going to work for this procedure. Use an 18 degree V-bit (or any other V-bit) that can be purchased from ToolsToday. Your clearance tool is working fine. As for depth settings I use the following: Female - Start ...

Adrian is correct. Leave all your tools as number 1. I have tried both PPs with 11 and get the same results.

A 15 or 18 degree bit is just a preference that gives you an almost straight inlay yet allowing for sharp corners. Yes I did use face grain maple for the male part but as I said in my second post, this was a test. Due to a time constraint I used what I had on hand at the moment.

It's hard to tell without the actual file and what CNC machine you are using but one thing that I've noticed that might have an effect is the feed rated you are using with your V-bit. At 120 ipm (that would be 2 inches per second), that would be considerably faster than I do my inlays. I am however ...

What version of the software are you using? I ask because I opened your file in the latest version (10.505) and the only post processor that I can find for your machine (Axiom) is in "mm". Wonder if that might have something to do with it. As far as your strategy for 3D toolpathing, I have a Shopbot...

Actually it was simply a test to see if my Navy Flight Surgeon's wife thought it was suitable. She is usually a hard critic but when she saw it I lost any chance of bringing it back home. Thus I now have four walnut and one maple blanks ready to try some other designs. The actual carving is a breeze...
