I had a similar issue with having to trace to an exact size, my solution was to use shaper trace. If you can get a clean trace on a white surface, it can convert it to vectors in a few seconds. It worked great for me, I would look into it.

Something like that I would lower the rpm or speed up the ipm. You are making dust not chips. My dad always told me he was happiest when he worked. That bit is screaming cause it needs work, it just ain’t happy.

On your tool path page set a flat depth, then use a straight bit to clear around the letters.

You might want to look at your material size, the diameter of your two rail sweep is going to be more than your material.

I doubt it is a program error so that leaves a mechanical issue. To me it looks like a problem on your Z axis, slippage, loose coupling or you might be trying to go too fast. I would try slowing Z down and see if that helps.

Is the mounting flange a rabbit around the top edge? If so just select the two outer vectors and pocket to the depth needed, it doesn't have to be a 3d toolpath.

No reason you can’t make it as big as you want, this one for my dojo is 36 inches in diameter. I did it with red and yellow cedar for contrast. After glue up I used the cnc to plane it down to remove the waste.

I did about 1000 3/8, 2 inch deep holes last week (mason bee homes) I used a freshly sharpened drill bit and used a straight plunge at about 80 ipm 5000 rpm. That is as slow as my router will go and the bit got hot but didn’t burn. Maybe I got lucky.
