Yes the groups would recalculate but you could save the appropriate tool paths after every change and the groups would just help to keep it straight even you have to later recalculate.

You could make tool path groups named by the "safe z" to help keep it straight.

It might be more of a nightmare than a solution but you could, after you have finished the design, do a "Save As" and create a duplicate file or files with different tool path parameters.

I don't think that it is a clamping problem. Look at the inner part of the "d" and you can see that it touches at a point in the bottom and has gaps on both sides. On an extended Mac keyboard the larger Delete Key does not work but the smaller Delete key to the right does.

Projecting the tool path is my thought also.

How thick is the piece. I do a lot of curved and wavy panels and use a jointer and tablesaw for trimming. There is no need for elaborate vacuum jigs or files.

You can get marine plywood in different hardwood species but it is expensive and difficult to find. If it is not to be submerged or on water, marine grade is probably expensive overkill. Maybe I am missing something but why not just make a roughing and finish tool with an end mill and see how the preview looks? You might need to outline the lobes and make a 3d finish pass with a small ball end. The end mill should give a sharp shoulder. You might need to copy the model onto another ...

The pins compensate for inaccurate material size for one. If you have several tape measures make 12" marks with them. The marks probably don't exactly match up.
