I regularly open, modify, and save 20-50 MB .blend and .stl files with nary a hiccup. Never a problem saving, ever. Not even one. When the file sizes get above 50MB there's time to go get a cup of coffee when opening and saving, but it always completes normally.

That was one of the first things I tried. I just tried it now and the results are identical. It appears that the table where the list of toolpaths is stored internally isn't getting overwritten.
