My guess is that you had a toolpath that cut through the tabs, initially.

The best cutter speed for your machine is something you will have to determine. Presuming you have sharp cutting tools, and a rigid machine with a true 3 hp spindle, your machine can fly. But I would start at 100 ipm, and test cut. If everything looks good, increase the feed rate in 25 ipm bumps unt...

Not clear on your description - but if you are running straight from the usb, this could be the issue. I always copy the file from the usb to the computer running my machine. Also,my machine computer has been cleaned of any program that interrupts.

It is not clear to me what you are trying to do...do you want a 2d version of your picture, or a 3d version? If 2d, I would import a jpg version directly into Aspire and trace the vectors, adjusting until it looks good. A 3d version is more challenging, and you should start by viewing the tutorials.

The other big factor in slot size is the actual wood you are using, and whether you are cutting with the grain or across the grain. The only way to know the size of the slot you will get, is to test cut the actual material and measure.
