I forgot to say I used a 1/8 inch end mill, and this square is 1 inch across. You can see the crisp corner lower left in the picture, all other are severely rounded.

I recalculated the opening minus half the diameter of the tool, both for roughing and then for finish toolpaths. Preview looks much better.

the preview shows the thin walls too. So it is actually cutting the way it is showing on the preview.

From what I can see from others, the most likely culprit is the UC 100 controller that I’m using. ( I have already replaced it. It works well for regular cutting, as does the machine. I have written about my woes in the thread "unexpected results with 4th axis cutting". I am having issues that do not show up in the Aspire preview. I have received many trouble shooting ideas and have checked for issues and or changed toolpath strategies as suggested, but my problem still persists....

So I recut this same model using an offset strategy. It seems to be cutting fine. I got through the problem areas with no abnormalities noted. HOWEVER, it seems an untenable strategy as it is so slow. Or I need to change a setting on my machine. Estimated time of cut was 2h20 min, and I gave up at 3...
