My advice would be to purchase a lathe. You will find so many uses for it other than just this one job. Included in the zip file is a really good user guide of how to use it. From memory I just generated a puzzle piece to the size I needed and saved the dxf file. I machined up a similar stencil for a mate of mine. 1/4" would be bordering on being to thick IMO. You'll get a crisper stencil with thinner material and it's easier to handle. I disabled the 238 line of code to confirm the order and yes it is now ordering them as your "How it should look" image. Hmmmm, still no go. I downloaded the new v1.45, unzipped the file and saved it in the gadget folder for Aspire 4.5. I took some screen shots to see if they help.
