I had that on a file and Vectric acknowledged something to be fixed. I have not gone back to check if they did in newer versions. But it showed only, when turning a 2-sided preview with the mouse looking at the back of the active side and vanished when zooming in. So, for me it was not a big deal. J...

A clear hybrid silane glue should be easier to deal with. Here in the US, e.g. "Clear Gorilla Glue" (not the nasty foaming Gorilla Glue) or in Germany e.g. "Pattex 100%". Could not resist. Here an example...
For some reason "Use automatic boundary offset" must be checked to make it work (i.e. go to full depth). But I have no idea what that is and why.
Work holding may be an interesting challenge as well.

What is the size (especially the height) of that thing? You will need at least a bit as long as the height (plus collet clamping) and a machine travel twice that height. If you got that, easy-peasy with a 2-sided project. Moulding tool path inside as recommended earlier, then offset the profile vect...

Some with an oscillating multitool sander but mostly with elbow grease and a foam sanding pad. It helps to make sure the CNC cut is clean and as unfuzzy as possible.

You can use only one tool path and then edit the passes to have one at 3.7 and a final one at 4.1mm

Use MDF only if you have good dust collection. It makes fine dust that is not healthy.

Might be interesting to run the tool path with a pen in the spindle (of course non-rotating) on paper and see if the corners are clean or somehow wavy off track.
