Looking at pictures of the chess pieces there are some that will probably not allow complete machining on a rotary due to undercuts in the x/z plane where the bit tip can move (e.g. under the fins).

I agree. I use 2 other software packages regularly and one has the right mouse button for twiddling, the other has the mouse wheel push and Aspire had the left button. Now I have only right and middle, that is progress for me.

Almost done! a 1/2" groove is milled into the box back wall and the lid to accommodate the hinge parts (the barrels are also 1/2" diameter). Since the hinge pin and center of the groove is removed 4 mm from the back wall (less than diameter of the barrels), the lid will be able to open about 100 deg...
