are your circles measuring the same diameter in all directions, ie are they perfectly round? measured in the x, y and diagonal directions..

does the size change if you slow the feed down dramatically?

Usually lost steps in the z axis usually evidences itself by cuts going gradually lower. Steps are lost in the fast retract of the z , as it must lift the router weight as well as overcoming the inertia of the assembly. Gravity helps the z in plunges. Are the defects only happening in the where that the bit plunges into the material or goes deeper?

The only Smoothsteppers I have used are the usb versions, all without problems on 4 machines so far. The nest one will try the Ethernet version.. From what I recall over the years, running parallel port drive on laptops is a real hit or miss thing due to variability in parallel port performance. I found variability on port quality on desktops as well, so went to Smoothsteppers for everything. Your change to a desktop machine may help uncover ...

I tried to comb through the build info so far for the info, so I may be wrong in some of this if i did not see it.. What voltage are you using to the z stepper? It may be worthwhile to look at your speed and acceleration settings for the z axis. many Z up moves are at full speed as it is not subject to the cutting speed settings. You are also lifting the spindle weight as well as trying to get it up to speed quickly. That can cause lost steps if the Z can't...
