I just bought such blue Dow Styrofoam XPS foam board and since Lowes only had 1" thickness I went to a specialist place (in that case Foam Sales and Marketing in Burbank, CA : http://www.foamsalesandmarketing.com/). They have various thicknesses and not only the rather weak 25 psi strength/density that is used for insulation but also 40 and 60 psi which hold better detail since it is much more resilient and mainly intended for model building. I believe besides construction, the movie industry here is one of their big customers for props. Funny thing is I bought two of the 2'x8'x2" sheets and the warehouse guy gave me about as much large remnant pieces for free.
I know this may not help much folks on the East Coast but probably there are similar outfits over there.

FWIW, if the parts have no holes or cutouts through the part, they are most easy to hold with moderate vacuum. No glue, tape or fasteners and you just remove the part after turning it off. The foam is closed cell and does not leak vacuum.

How are you guys sealing the surface so it looks smooth? Also is there little fuzzes that are left and how are they being sanded? Looking at trying to do few things out of Styrofoam.

Todd,

I put down a good coat of exterior latex which serves to give a smooth finish as well as protecting the foam from the corrosive effects of other paints. I sometimes just use rattle can paints on small projects (look at my toucan as an example) for quick and easy blended colors so it's important to protect the foam from getting eaten away.
