I started out with 4' x 8' x 2" HDU foam #15 density. The entire piece was carved so no inlays. The carving time was about 28 hours. I did it this way to ensure durability and not have to worry about a letter popping off. There is a downside to this, that is the painting process. Many hours painting and cutting in between colors but I think it was worth it. the roping was pulled from Aspire and the paint process was the base coat then the valleys were a darker color. I used a fan brush to pull the paint up to give that faded look. I used 1 Shot paint products. These paints cover so well and look great.
The sign will be mounted with 12x) 3/8-16 threaded inserts that will be epoxied into hols in the back. Large sign, a lot of work but all fun stuff to do.
